Yeah I didn't want to undertake the extra costs of making a whole new manifold. What does everyone think of the core I plan to make? I think it will create enough of a temp drop, but my thermodynamics are a little rusty.

Heh, if you search the archives, the picture that's rendered about was exactly what I had described as my solution for a JRSC intercooler. I believe Raffe thought the metal grate would cause a loss in boost OR not be efficient enough. Anyhow, just bugs me that I didn't have time to design something at the time =). Good luck on your project!

I don't know if everyone followed the links through above, but I did and thought this page was pretty interesting on a comparable GM sandwiched intercooler. I also followed the link on this page to the "technical" information page about computing cooler efficiency, etc. The bad news is if you follow through to the pricing, $2,000 minimum

Yeah, but that price is insane if you ask me. I think I can produce these for well under 1000 dollars. Were talking selling them for 600-700 dollars at most. I'm not doing this to get rich, just to see if I can make our cars faster.... I think the lack of an intercooler is about the only negative to using a roots blower on our cars.

Do you guys think the core I designed has enough surface area? Thats my main concern. I would like to keep the pressure loss to a minimum while maximixing surface area. I think it would be worth it to lose 1 psi of boost if we lower the intake temp 30 or 40 degrees because a higher quality charge will be more dense than if it was hotter and higher pressure.
Do you guys think I should scrap my design for the core and find a core that fits in the plate that is similar to a radiator design, or should I stick to what I have? I'm going to use higher quality materials in that it will all be copper, but it wont be as dense as a radiator type system. I'k also not sure if I can make the core as thick if I use a pre fabricated unit because of how I designed the cooling fins...

I don't have my Corky Bell book in front of me but the math exists to answer that question definitively (and he shows examples in his book).
Qualitatively, lower temperatures mean that the charge is more dense, more combustible oxygen per unit volume is reaching the cylinder, you're less prone to detonation, you're less prone to detonation, and you're less prone to detonation.... 
Seriously, I'm totally impressed. I tend to be Ego Boy when it comes to, well, anything ("ha, I can do that!"). This I would not attempt.

It looks like copper has about twice the thermal conductivity of aluminum so its a good candidate for the project.

How does this compare to the intercooler JR supposedly has in development? Do we have any known facts about that?
